Every other packaging press starts by making a tool — a plate or an engraved cylinder — before it can print. Digital printing skips that step entirely, and that one difference reshapes the economics of short runs, versioning, and variable data. Here's how it works and where it fits.

THE SHORT ANSWER

Digital printing puts the image straight onto the substrate from a file — no plates, no cylinders, no tooling to make. That makes it the economical, fast choice for short runs, many versions, quick reprints, and variable data (unique serial numbers or codes). The trade is per-unit economics at high volume — where plate-based flexo and gravure amortize their tooling and pull ahead — plus some press-dependent limits on opaque white, metallics, and substrate range. The two families are:

  • Inkjet — sprays ink droplets; scales to wide webs and many packaging substrates
  • Toner — fuses a dry or liquid powder; crisp text and steady color, common on narrow-web labels
  • No make-ready — almost nothing to set up, so the first good copy comes fast
  • Variable data — every piece can differ, because there are no plates to change mid-run

What digital printing actually is

Digital printing transfers an image directly from a digital file onto the substrate, with no intermediate printing plate, cylinder, or screen. A conventional process — flexography, gravure, offset — first turns your artwork into a physical tool, one per color, and then runs material against that tool. Digital removes the tool. The press reads the file and lays down the image on the fly, which means the job that matters most for cost and speed — building and mounting tooling — simply doesn't happen.

That absence is the whole story. Because there is no tooling to pay for or wait on, a digital job can start almost immediately, a reprint is just re-sending the file, and every impression in a run can be different. Those are exactly the jobs conventional presses handle awkwardly: a hundred labels, a dozen flavor versions, a batch of uniquely coded pieces, a design that changed yesterday. Inkjet vs toner: the two digital families

Nearly all packaging-grade digital printing is one of two technologies. They reach the same goal — an image without plates — by opposite physical means, and each has a natural home.

Inkjet fires microscopic droplets of ink at the substrate through an array of nozzles. Nothing touches the material, which lets inkjet run wide webs and cope with the varied, sometimes uneven surfaces of flexible packaging. It scales up in width and speed better than toner, so it dominates wide-format and flexible-packaging digital work.

Toner presses form the image from a fine dry or liquid powder that is charged, transferred, and then fused to the surface with heat or pressure. Toner is prized for very crisp small text and steady, repeatable color, and it lives mostly on narrow-web label presses. If your job is a label with fine type and tight color control, a toner press is often the reference.

Treat this as a starting map, not a rule. Individual presses blur the lines, and the specific machine your converter runs matters more than the category. The useful takeaway: inkjet skews wide and flexible, toner skews narrow and label-grade, and both give you the no-plate advantages below.

Where digital printing wins

Digital's strengths all trace back to the missing tool. In order of how often they decide the choice:

  1. No tooling on short runs. With no plates or cylinders to make, the fixed cost that makes a short flexo or gravure run expensive disappears. For small and pilot quantities, that usually makes digital the economical option outright.
  2. Versioning almost for free. Twelve flavors, ten languages, a dozen regional SKUs — on a plate press each version is its own set of tooling and its own make-ready. On digital they are just different files in the same run, which is why digital owns the multi-version shelf.
  3. Fast turns and easy reprints. Because there is nothing to build, a job can go from approved file to printed goods quickly, and a reorder is a re-send. Late artwork changes stop being a schedule crisis.
  4. Variable data. Every impression can carry a unique serial number, lot code, or QR code, or swap the whole design, because there is no plate to change between pieces. This unlocks serialization, traceability, and personalized runs — the subject of our deep dive on variable data printing.

Put together, these make digital the default for anyone launching a product, testing designs, running promotions, or serving many small SKUs — the jobs where committing to tooling would be premature or wasteful.

The trade-offs of digital

The same design that makes digital brilliant on short runs works against it elsewhere. Be honest about the limits before you commit a program to it.

  • Per-unit cost at high volume. Digital's cost per piece stays roughly flat as quantity climbs, because there is no big fixed cost to spread out. Plate-based processes amortize their tooling across a long run, so past a crossover volume their per-unit cost typically drops below digital. On truly large, stable runs, flexo or gravure usually win on price.
  • Opaque white and metallics are press-dependent. A solid white underprint for clear film, or a metallic or specialty ink, is available on some digital presses and not others — and where it exists it can affect speed and cost. Never assume; confirm the specific machine supports what your design needs.
  • Substrate range varies. Many digital presses want a primer, top-coat, or a qualified substrate to anchor the ink. The range is wide and growing, but it is not unlimited, and an exotic film may need testing.
  • Finishing is often a separate pass. Lamination, varnish, foil, and die-cutting frequently happen off the digital press rather than inline, so the total lead time and cost include that finishing step — see label finishes and laminates for what those add.

None of these is disqualifying. They just define the boundary: digital rewards short, varied, fast work and gives ground on long, uniform, high-volume work.

When digital beats flexo (and when it doesn't)

For labels and flexible packaging, the real-world decision is usually digital versus flexo, and it turns on a handful of factors rather than one winner. The quick heuristic:

The crossover volume where flexo overtakes digital on cost is not a fixed number — it moves with color count, substrate, how many versions you run, and how a converter prices setup. How to choose a method

Digital is one option among several, and the honest way to pick is to start from the job, not the press.
