What drives stand-up pouch cost
Two pouches can look nearly identical on a shelf and carry very different prices. This guide breaks a pouch quote down into its drivers — film area, laminate structure, features, print, and quantity — and shows which spec changes actually save money.

A stand-up pouch's price is, in words: the film area it consumes, multiplied by the cost of the laminate structure that film is made from, plus the features welded or applied to it, plus the one-time setup for printing — all divided across the quantity you order. Strip away the line items and almost every stand-up pouch quote reduces to the same structure: film area × laminate structure, plus features, plus setup — spread across the quantity.
The film area is how much printed laminate each pouch consumes once you unfold it flat — front panel, back panel, bottom gusset, and the seal margins around all of them. The laminate structure is what that film is built from: how many plies, which materials, and how much barrier. Features are everything welded, punched, or applied to the pouch — zippers, spouts, valves, notches. Setup is the one-time work of getting your specific artwork onto a press: plates or cylinders, changeover, and make-ready waste. Because setup is largely fixed, quantity is the denominator that decides how heavy it feels on each unit.
Understanding which bucket a spec decision lands in tells you whether it changes the price of every pouch (area, structure, features) or just the first order (setup). Notice what's not a big driver: the artwork itself. Once the file is print-ready, a complex design and a simple one cost the same to run on the same press with the same color count. The money is in the physical spec.
Right-size the pouch to the fill
The cheapest film is the film you don't buy, and the most common place brands over-buy is headspace — the empty pouch above the product. Some headspace is functional: the filler needs room to work, and the top seal needs clearance. Beyond that, headspace is paid film that ships air.
Right-sizing is a three-step exercise:
- Start from the fill. Measure the product's fill volume and density as it actually settles, not the nominal weight on the label.
- Derive the pouch, don't pick it. Width, height, and gusset depth should come out of the fill volume plus the filler's required clearance — our stand-up pouch spec guide walks through the geometry.
- Sanity-check the next size down. If the smaller standard size still holds the fill with working headspace, the saving repeats on every unit, forever.
Remember that shrinking a pouch saves more than its face area suggests — the gusset and seal margins shrink with it. The same compounding that punishes oversizing rewards right-sizing.
Barrier honesty: pay for the protection your product needs
Barrier is the laminate's resistance to oxygen, moisture, and light, and it is one of the most expensive things in the structure. It's also one of the easiest things to over-spec, because "the best barrier" sounds like the safe answer.
The honest question is: what actually degrades this product, and over what shelf life? A coffee that off-gasses and oxidizes justifies a high-barrier structure and a degassing valve. A hardware kit or a bath salt may need little more than moisture protection. Every step of barrier you add for a failure mode the product doesn't have is pure cost — and often locks you into a foil layer that complicates recycling. If you're unsure, ask the converter for the structure options at each barrier level and, for long-shelf-life food, validate with a shelf-life test rather than defaulting to the maximum.
Mono-material trade-offs
Traditional laminates mix materials — polyester for print, foil for barrier, polyethylene for seal — which is exactly what makes them hard to recycle. Mono-material structures build the whole pouch from one polymer family so it can enter a single recycling stream. The trade-offs are real and worth pricing deliberately: barrier films that replace foil, stiffness compromises, and sometimes tighter process windows on the sealing line.
