Long before a product earns a spot on the shelf, it has to survive the retailer's distribution center — a scanning, sorting, cross-docking machine that either receives your pallet cleanly or writes you a chargeback. This is the general playbook for getting through it.

A retailer's distribution center is not a store. It is a high-throughput sorting operation whose whole job is to receive freight, break it down, and route it out to stores or fulfillment sites as fast as possible. Nobody at the DC is admiring your carton — they are scanning a label, counting cases, and moving on. That single fact drives everything about how you should package for retail distribution: your product is judged by how machine- and dock-friendly the outer packaging is, not by how it looks.

But underneath the variation the same handful of requirement types recur. Case and pallet labeling: the barcode backbone

Labeling is where the most chargebacks originate, because it is the one requirement the DC checks on literally every unit. Two barcodes do most of the work.

  • The case barcode. The shipping case carries a GS1 barcode that encodes a GTIN-14 — the case- level product identifier — commonly as an ITF-14 or a GS1-128 symbol. This is what the receiver scans to know what is inside the box without opening it. The symbology, the data it must carry, its size, and which panels it goes on are all set by the retailer and GS1, so pull the current spec rather than assuming.
  • The pallet license plate. The built pallet carries an SSCC (Serial Shipping Container Code) label — a unique "license plate" that identifies the whole unit load as one trackable entity, usually tied to an electronic advance ship notice. It lets the DC receive a pallet with a single scan instead of counting every case.

The general rules that keep those labels scannable are the same rules that keep any packaging barcode readable: adequate size and quiet zone, real dark-on-light contrast, no distortion, and correct placement so the code is not buried under stretch wrap or wrapped around a corner. If a case label will not scan on the dock, it does not matter that it looked fine in your file — the exception is logged and the fee follows. Case packs and pallet configuration

After labels, the next most common exception is a case that does not contain what the system expects. A case pack is a promise: this SKU always ships this many units, arranged this way. Change the count silently and you break the retailer's inventory math, their replenishment, and often their planogram — so the count and arrangement need to be fixed, documented, and consistent. The pallet itself is judged on stability and cube. Retailers specify a pallet footprint and set limits on height, weight, and how far cases may overhang the deck — an overhanging case loses much of its stacking strength and is the first thing to crush in transit. The goal is an efficient Ti-Hi (the count of cases per layer, "Ti," times the number of layers, "Hi") that fills the footprint, squares up the load, and stays within the retailer's limits. Board strength and right-sizing

The distribution environment is rough. A case is stacked, wrapped, trucked over bumps, cross-docked, and stacked again — and it has to hold its shape through all of it. That is a job for the right corrugated board, not just any box. Board that is under-specified crushes under its own stack in the warehouse; board that is wildly over-specified wastes material and cube. Right-sizing sits next to board strength because the two trade off. A case sized tightly to the product carries less void, cubes better on the pallet and in the trailer, and often needs less board to stay rigid — but sized too tight it risks bulge and damaged primary packs. Distribution centers increasingly penalize excessive void and oversized cases because wasted cube is wasted freight and warehouse slotting. The chargeback reality

Here is the honest part most suppliers learn the hard way: retailers enforce their packaging rules financially. A chargeback is a fee deducted from your payment when a shipment does not conform — a missing or unscannable case label, the wrong case-pack count, a non-conforming or unstable pallet, incorrect documentation, or a load that fails inspection.   4. Use board rated for the trip and the stack, and validate it against a transit-testing protocol before the first PO ships.
  5. Ask when a rule is ambiguous. A two-minute question to the retailer's vendor team is cheaper than a chargeback and a rejected load.

From the DC to the shelf

Getting through the DC is necessary but not sufficient — the same case often has to earn its place on the shelf too. Many programs now ask for retail-ready (shelf-ready) packaging: a case that ships like a shipper but opens into a display that an associate can shelve in one motion. Club and big-box channels push this further — a warehouse club effectively sells from the pallet, and a mass retailer may want a tray or display that survives the DC and then merchandises cleanly. Those are related but distinct specs: what a club store asks of your pallet is not what a shelf-ready program asks of your case.
